Shipping Panels Within 1,000 Miles: How Flat-Pack Panel Delivery Works

A finished MBS wall panel reaches your job site on an ordinary flatbed. No pilot car. No state oversize permit. No route survey. That is flat-pack panel delivery, and it is one of the largest practical differences between panelized construction and volumetric modular.

MBS ships panels flat-packed and vertically on standard flatbeds, within 1,000 miles of our 40,000 sq ft CNC manufacturing facility in St. Louis. Here is what goes on the truck, why one width number decides the economics, and what your site needs before the trailer arrives.

What flat-pack panel delivery means

Flat-pack means the building leaves the factory as a kit of finished flat assemblies instead of finished three-dimensional boxes. Wall, floor, and roof panels are racked upright, strapped, and loaded in the order the crew will set them.

Each panel is already finished. Windows, doors, cladding, insulation, sheathing, and MEP are installed before it leaves the building. The vapor retarder is taped and air-sealed at the factory, not on a muddy site in February.

Volumetric modular ships differently. A module is a completed room or apartment with four walls, a floor, and a ceiling. Most of what rides on that trailer is air.

Why 102 inches decides the economics

Federal rules set the maximum width a state must allow on the National Network at 102 inches, roughly 8 feet 6 inches. Cargo that extends past 102 inches requires a state-issued overwidth permit, according to the Federal Highway Administration. Hawaii is the lone exception, at 108 inches.

Flat-packed panels ride inside that envelope. Volumetric modules do not. A typical module runs 12 to 16 feet wide, which makes every module an oversize load in every state it crosses.

One width number sets off a chain of costs: a permit in each state, escort vehicles, daylight-only travel windows, bridge and turn restrictions, and routes that add miles. Panels skip all of it and move as ordinary freight.

What rides on the truck

Three assemblies make up the load.

  • Wall panels arrive finished, with windows and doors hung, cladding on, dense-packed insulation, sheathing fastened, and a 2x3 inch MEP service cavity pre-drilled to spec.

  • Floor panels ship with engineered I-joists, rim board, and 7/8 inch tongue-and-groove OSB subfloor.

  • Roof panels ship up to 10 feet wide, with I-joist framing, batt insulation, a vent channel under the deck, OSB decking, and underlayment already applied.

Why the radius is 1,000 miles

Freight cost is the constraint, not capability. National flatbed spot linehaul averaged $2.66 per mile before fuel in the week ending September 8, 2026, according to DAT Freight & Analytics. Every mile past the factory eats into the savings that panelized construction creates.

Inside 1,000 miles the math holds. That circle from St. Louis reaches Chicago, Minneapolis, Denver, Dallas, Atlanta, Nashville, and Pittsburgh, which covers most of the eastern half of the country. Most loads run one to two days on the road, so the delivery window is tight enough to sequence against the crane.

Push much past 1,000 miles and freight starts canceling out the factory gain. We state the radius up front rather than quote first and explain later. How the delivery sequence works

Loaded in assembly order

Panels are racked in reverse order of installation, so the last panel loaded is the first one set. The load sheet and the assembly plan are the same document.

Unloaded straight to the crane

What your site needs before the trucks roll

Four things decide whether delivery day runs clean.

  • Access. The trailer needs a road it can turn into and a place to stop with the load square to the crane.

  • Crane position and swing radius. The crane should reach the trailer and the wall line without repositioning mid-load.

  • Laydown space. Even with direct-to-crane unloading, plan a staging area in case weather or sequencing shifts.

  • A confirmed window. Panels arrive sequenced, so the delivery slot and the assembly schedule are one decision.

Panels load dense, so one trailer moves a meaningful share of a building. A module hauler moves one module.
